Plant commissioning, maintenance and AMC

Commissioning is where a control system stops being a document and starts being a plant. Maintenance is what decides whether it is still working in five years.

We commission systems we built and systems we did not. On our own projects the commissioning schedule is written during design. On somebody else's, the first task is establishing what the system is supposed to do, which is not always written down anywhere.

Beyond start-up, we support plants on annual contract: scheduled visits, on-call breakdown response, and the unglamorous discipline of proving that backups exist and restore.

Commissioning

  1. Step 01

    Pre-commissioning checks

    Insulation, earthing, phase rotation, supply quality. Faults found here are cheap; the same fault found during a wet run is not.

  2. Step 02

    Loop checks

    Every field device proved end to end, from the device to the value on the screen, and signed off point by point.

  3. Step 03

    Dry runs

    Sequences and interlocks proved without product. Every interlock deliberately tripped and observed rather than assumed.

  4. Step 04

    Wet runs and performance

    Running with product, tuning loops under real load, confirming the plant meets what was specified.

  5. Step 05

    SAT and handover

    Signed site acceptance record, defect list closed out, operators and maintenance trained at the panel.

What an AMC typically covers

Scheduled visits
Agreed frequency, with a written report and an actions list each visit
Breakdown response
Phone and remote support with a defined response commitment, site attendance where needed
Program backup
Every controller, drive and SCADA node backed up, versioned and held off site
Health checks
Battery and memory-card state, disk and archive space, network errors, alarm-rate review
Obsolescence watch
Notice when something in your plant is heading for end of life, before it fails
Spares
Recommended holding reviewed against lead time and criticality, not catalogue completeness

The backup problem

The most common serious finding on a first AMC visit is that the plant has no usable backup: the last copy is on an engineer's laptop, or on a machine that has been rebuilt, or it exists but has never been proved to restore. A backup nobody has tested is a hope. Proving restores is part of every contract we run.
